01 — The Real Problem

Food doesn't fail on the shelf. It fails in the specification.

A packaging rejection almost never traces back to the machine that filled it. It traces back to a decision made weeks earlier, when someone picked a laminate on price per kilogram instead of on what the product inside actually needed.

Food is the most unforgiving category in flexible packaging because every product inside behaves differently. Turmeric loses colour to light. Roasted coffee loses aroma to oxygen. Paneer loses shelf life to a pinhole. Chips go soft at a water vapour transmission rate that would be perfectly safe for rice. The same 60-micron laminate can be exactly right for one and commercially useless for the other.

What follows is how we specify material for each food category, what barrier performance you should expect, and what you can change to suit your line, your fill weight and your shelf-life target.

02 — Specification Risk

Four decisions that cost food brands money.

These four account for the majority of second-order rejections we see when a brand brings us a structure that failed with a previous supplier.

Barrier chosen for moisture, not oxygen

Polyethylene stops water vapour well and oxygen poorly. Pack roasted nuts, ground spices or coffee in a PET/PE structure and the moisture is fine — but the aroma and the oil are gone inside a few weeks. Oxygen-sensitive products need aluminium foil or metallised PET in the middle.

Sealant layer too thin for the fill weight

An 80-micron LLDPE sealant that holds a 200 g spice pouch will burst on a 2 kg rice pack when the pallet is stacked five high. Sealant thickness is a load calculation, not a cost line.

No puncture allowance for sharp or frozen product

Frozen paneer, bone-in meat, makhana and hard confectionery all pierce standard PET laminates during transit. A nylon layer buys puncture and flex-crack resistance that polyester alone cannot.

Structure that the filling line cannot run

A laminate specified without checking the machine's sealing jaw temperature, dwell time and web tension will run at half speed or not at all. Line data belongs in the specification conversation, not in the post-mortem.

High-Barrier Aluminium Foil Laminates

Aluminium foil laminated between an outer print web and an inner sealant. Foil is the only layer in commercial flexible packaging that is a genuine absolute barrier — it stops light, oxygen, moisture and aroma migration completely. Used where shelf life is measured in months and aroma retention is the whole point.

Metallised & Transparent Laminated Rolls

Multi-layer polyester, BOPP, nylon and polyethylene laminates in roll form for automatic form-fill-seal lines. Metallised PET delivers most of foil's barrier at lower cost and better flex resistance; transparent structures are used where the buyer needs to see the product.

Poly Coated Paper & Paper Laminates

Extrusion-coated paper and paper-foil-PE laminates where the pack needs to look and feel like paper while still holding a barrier. The paper carries the print and the brand texture; the coating or the foil ply carries the performance.

Which industries use food packaging material?

Twelve food categories, each with the barrier problem that defines it and the structure we recommend as a starting point. Every structure below is a baseline — thickness, sealant and print are adjusted to your fill weight, shelf-life target and machine.

Spices, Masala & Seasoning

The hardest food category to pack well. Ground spice is simultaneously hygroscopic, volatile-oil bearing, light-sensitive and abrasive. Turmeric fades, chilli loses pungency, garam masala loses its top notes — all through the same oxygen path. Foil is the honest answer here; metallised PET is the budget compromise that costs you aroma at month four.

Tea, Coffee & Beverage Premix

Aroma is the product. Roasted coffee off-gasses carbon dioxide for days after roasting, which is why degassing valves exist; loose leaf tea absorbs ambient odour through any weak barrier. Kraft-look outer webs have become the default for premium retail tea, with the barrier hidden inside the laminate rather than shown on the surface.

Snacks, Namkeen & Chips

Two failures define this category: the product going soft, and the oil going rancid. The first is a water vapour problem, the second is oxygen. Nitrogen flushing handles the headspace, but only if the laminate holds it — a marginal seal on a high-speed vertical form-fill-seal line undoes the whole exercise. Metallised structures dominate because they hold both barriers at a workable film cost.

Dry Fruit & Nuts

High oil content plus a premium retail price point. The oil oxidises on contact with air, and the product is usually sold in a resealable pack the customer opens repeatedly — so the barrier has to survive being opened. Heavier sealant handles the fill weight; a zipper handles the reseal; foil or metallised handles the oil.

Flour, Rice, Pulses & Staples

Barrier requirements are modest; mechanical requirements are not. A 5 kg atta pack is a structural problem — drop resistance, stack load, seal integrity under pallet pressure, and resistance to the tiny abrasions that turn into leaks in the warehouse. Sealant thickness and laminate bond strength matter far more here than oxygen transmission.

Dairy, Paneer & Ghee

Paneer and fresh dairy are packed wet, often vacuum or gas flushed, and the pack has to survive cold-chain handling without a single pinhole. Nylon is doing the real work — it gives puncture resistance and flex-crack resistance that polyester loses at low temperature. Ghee adds an oil-migration problem that pushes the specification toward foil.

Frozen & Chilled Food

Everything gets more brittle below zero. Laminates that pass a room-temperature drop test crack at the seal on a frozen pack, and condensation attacks the print side while the product attacks the sealant side. Nylon-based structures and heavier sealants are standard; the pack also has to release cleanly from the freezer shelf without tearing.

Confectionery, Sweets & Bakery

Sugar-based products pick up moisture and go tacky; chocolate picks up ambient odour and blooms. Bakery adds a grease problem on the inside face. The commercial constraint here is that packaging cost per unit is tiny, so the structure has to be thin, fast-running and printable at high resolution.

Sauces, Ketchup & Condiment Sachets

Single-serve sachets are a seal-integrity problem more than a barrier problem. Acidic and oily contents attack the sealant chemistry, and the sachet has to survive being tossed in a delivery bag without weeping at the corners. Foil-based structures are standard because they combine chemical resistance with a clean tear.

Baby Food & Nutrition

The most conservative specification in food packaging, and correctly so. Micronutrient-fortified cereals lose vitamin potency to oxygen and light, so foil is the norm rather than the upgrade. Documentation expectations are also higher: material declarations and batch traceability are usually part of the buyer's audit, not an afterthought.

Noodles, Soup & Instant Foods

Multi-component packs — a noodle cake, a seasoning sachet, sometimes an oil sachet — inside one outer wrap. Each component has a different barrier need, which means the outer web and the inner sachet web are usually different structures. The outer runs fast and prints well; the inner sachet holds oil and aroma.

Pet Food & Animal Nutrition

Heavy fill weights, high fat content, strong aroma, and a pack that has to sit in a home without the smell escaping. The combination pushes specification toward foil with a thick sealant — this is one of the few food categories where 120-micron sealant is routine rather than excessive. Reclose features are increasingly expected at retail.

Read the two columns separately

WVTR and OTR are not interchangeable. A structure can hold moisture beautifully and let oxygen through freely — which is exactly what happens when a brand packs roasted product in a metallised BOPP laminate designed for chips. Match the column to the failure mode you actually have.

Foil versus metallised is a shelf-life decision

The gap between a foil structure and a metallised one is roughly an order of magnitude on oxygen. For a nine-month shelf life on an oil-bearing product, that gap is the entire specification. For a three-month snack turn, metallised is the commercially correct answer.

A note on regulatory language

In India, food packaging material is governed by the Food Safety and Standards (Packaging) Regulations, which set out the material and migration requirements a food-contact pack must satisfy. Those regulations apply to the material specification itself — a converter is not "FSSAI certified" in the way a food processor is licensed, and any supplier claiming otherwise is describing something that does not exist.

What we can do is manufacture to the structure and material class your product requires, under ISO 22000:2018, and supply the material information your QA team needs for its own compliance file. What material is used for food packaging pouches?

Food packaging pouches are made from multi-layer laminates rather than a single film. A typical structure has three functional layers: an outer print web (polyester, BOPP, nylon or paper) that carries the artwork and gives the pack stiffness, a middle barrier layer (aluminium foil, metallised PET or metallised BOPP) that blocks oxygen, moisture and light, and an inner sealant layer (LDPE, LLDPE or cast polypropylene) that forms the heat seal. A common food structure is PET 12µ / Met-PET 12µ / LLDPE 80µ. Which combination is correct depends entirely on what is going inside the pouch.

Which laminate structure is best for spice and masala packaging?

For ground spices and blended masala, an aluminium foil laminate is the appropriate specification — typically PET 12µ / Alu 9µ / PE 80µ. Ground spice carries volatile oils that are responsible for aroma and pungency, and those oils are lost through oxygen ingress rather than moisture. Aluminium foil is the only commercial layer that is a total oxygen and light barrier, which is why turmeric packed in foil holds its colour and masala packed in foil holds its aroma across a full shelf-life cycle. Metallised PET is a lower-cost alternative that performs well for shorter shelf lives, but it is a compromise on aroma retention, not an equivalent.

What is the difference between metallised PET and aluminium foil in food packaging?

Aluminium foil is a solid metal layer, typically 7 to 12 microns, and it is a total barrier — nothing passes through it. Metallised PET is a polyester film with an extremely thin layer of aluminium vapour-deposited onto its surface, and it delivers a high barrier but not an absolute one. The practical gap is roughly an order of magnitude on oxygen transmission. Foil is heavier, costs more, and can develop flex cracks if the pack is repeatedly bent; metallised PET is lighter, cheaper, more flex-resistant, and gives a brighter metallic finish. For nine-month shelf lives on oil-bearing products, foil. For three-month snack turns, metallised.

Is food packaging material FSSAI approved?

This question comes up constantly and the honest answer is that "FSSAI approved packaging material" is not a category that exists. The Food Safety and Standards (Packaging) Regulations set out the material and migration requirements that a food-contact pack must satisfy, and the obligation to meet them sits with the food business operator whose product goes inside. What a packaging manufacturer can do is supply material of the correct class and specification, manufactured under a certified food safety management system, along with the material information your QA team needs for its own compliance file. What shelf life can high-barrier food packaging achieve?

Shelf life is a function of the product, the barrier, the fill environment and the storage condition — packaging alone does not set it. As a working guide, an aluminium foil laminate can support twelve months or more for dry, oxygen-sensitive products; a metallised structure typically supports six to nine months; a transparent PET/PE structure supports three to six months for products that are not oxygen-sensitive. Nitrogen flushing and oxygen scavengers extend all three. The reliable way to confirm a target is an accelerated shelf-life study on your actual product in your actual structure.

Which packaging material is used for frozen food?

Frozen food packaging is specified around low-temperature mechanical performance rather than barrier. Polyester becomes brittle below zero and cracks at the seal; nylon retains flexibility and puncture resistance, which is why nylon-based laminates such as Nylon 15µ / LLDPE 90µ are standard for frozen and vacuum-packed items. Sealant thickness is increased because frozen product is often dense and sharp-edged. For frozen items packed in paper-based formats — freezer paper for meat and fish portions — single-side PE coated paper is used with the coated face against the product.

What thickness is used for food packaging pouches?

Total laminate thickness for food packaging typically falls between 60 and 200 microns, but the number itself is not the specification — the layer breakdown is. A 100-micron structure made of PET 12µ / Met-PET 12µ / LLDPE 76µ performs completely differently from a 100-micron structure of PET 12µ / PE 88µ, because the barrier layer is doing the work. Sealant thickness scales with fill weight: roughly 40 to 60 microns for light snack packs, 80 to 100 microns for retail stand-up pouches, and 120 microns or more for heavy pet food and staples.

Which packaging is used for dry fruits and nuts?

Dry fruit and nuts need an oxygen barrier because of their oil content, and a heavier sealant because of the fill weight and the sharp edges of the product. A standard specification is PET 12µ / Alu 7µ / LLDPE 100µ in a stand-up pouch with a zipper, since the consumer opens the pack repeatedly rather than in one use. Where the brand wants product visibility, a window panel can be incorporated — though every square centimetre of window is a square centimetre without a barrier, so the window is placed and sized deliberately rather than for looks alone.

Can food packaging pouches be printed with custom brand artwork?

Yes. We print up to 8 colours by rotogravure in-house, using food-grade ink systems. Rotogravure is cylinder-based, which means there is a one-time cylinder cost per design but excellent registration consistency across repeat runs — a meaningful advantage for food brands that reorder the same artwork several times a year and need the shade to match. Finish options include gloss, matt, soft-touch matt, spot gloss and registered matt-gloss. Artwork is pre-press checked and colour-proofed before the cylinder is engraved.

Is laminated food packaging recyclable?

Conventional multi-material laminates — polyester with foil, or polyester with polyethylene — are difficult to recycle because the layers cannot be economically separated, and they generally go to energy recovery. Mono-material structures are the answer where recyclability is a brand commitment: an all-polyethylene laminate, for example, is recyclable through PE streams, and barrier performance is recovered through metallisation or coating rather than through mixing polymer families. Mono-material PE structures are available on request. The honest trade-off is that they deliver a lower barrier than a foil laminate, so the shelf-life target has to be checked against the structure before the switch is made.

What is the difference between a centre seal pouch and a stand-up pouch for food?

A centre seal pouch has a continuous fin seal running down the back and is formed on a vertical form-fill-seal machine at high speed — it is the cheapest format per unit and the standard for chips, namkeen and extruded snacks. A stand-up pouch has a bottom gusset that lets the pack stand on a shelf, takes a zipper for reclose, and offers the largest print face relative to film used. Centre seal wins on cost and line speed; stand-up wins on shelf presence and consumer convenience. The choice usually follows the retail channel: high-volume impulse product runs centre seal, premium shelf product runs stand-up.

What is the minimum order quantity for custom food packaging material?

Minimum order quantity depends on the structure, whether the job is printed or unprinted, and how many designs are involved, because cylinder cost is amortised across the run. Unprinted laminate carries a lower minimum than custom-printed material, and repeat orders against an existing cylinder set are lower again than a first run. Rather than quote a number that will not match your job, we confirm MOQ against your specific structure and artwork at the inquiry stage. Sample material for line trials is available before any bulk commitment.
